FUXION — PROC-X MANUFACTURING GROUP
FuXion Industrial Extruders
Advanced extrusion technology for food, feed, pharmaceutical, polymer & industrial processing. FuXion Extruders are engineered for controlled continuous processing where material must be conveyed, mixed, heated, cooled, cooked, reacted, compounded, devolatilized, formed or pelletized inside a precisely controlled extrusion environment.
Extrusion is far more than forcing material through a die. A properly engineered industrial extruder controls the interaction between feed rate + screw geometry + residence time + shear + pressure + temperature + moisture + mechanical energy + die geometry to create a repeatable transformation of the material.
FuXion industrial extrusion systems are available in both single-screw and twin-screw configurations, with complete systems for cold forming, cooking extrusion, hot-melt extrusion, polymer compounding, pelletizing, devolatilization and specialty material processing — supporting forming, cooking, compounding, pelletizing and downstream finishing as part of an integrated extrusion process. In many applications, the material entering the extruder is physically and chemically different from the product leaving it — extrusion should be viewed as a continuous process reactor, not simply a forming machine.
How an Extruder Works
An extruder consists of several interacting systems, applying compression, mixing, kneading, shear, heating, cooling, pressure, moisture addition, venting, reaction, devolatilization and forming as material moves through the barrel and out through a die that establishes final shape or prepares the product for downstream cutting, pelletizing or forming.
Feed System
Volumetric, gravimetric and loss-in-weight feeders, twin-screw feeders, liquid dosing, side feeding and automated dosing — stable feeding is fundamental, since inlet fluctuations affect residence time, torque, pressure, moisture and final quality.
Screw System
The heart of the extruder. Functional sections for conveying, compression, mixing, kneading, melting, dispersing, pumping, venting, devolatilization and pressure generation — modular in twin-screw systems for highly specific process conditions.
Barrel
Multiple independently controlled zones providing heating, cooling, insulation, product/liquid/steam injection, venting, vacuum and instrumentation — creating a carefully designed thermal and mechanical profile.
Why Screw Geometry Matters
Two extruders with similar motor ratings and barrel diameters can perform very differently — the difference frequently comes down to screw configuration, which influences conveying efficiency, residence time, shear rate, mixing intensity, pressure development, melting, particle breakup, dispersion and product transformation. FuXion evaluates screw configuration around the process rather than treating the screw as a generic conveying device.
Screw Pitch
Determines conveying speed through a barrel section — influencing filling level, residence time, compression, pressure and mechanical energy input. A larger pitch increases conveying capability; a tighter pitch increases compression and residence time.
Flight Depth & Compression
Reducing channel depth increases compression, useful for pressure generation, melting and densification — though excessive compression can increase temperature, torque and product degradation.
Mixing & Kneading Elements
Conveying elements, kneading blocks, reverse elements, and distributive/dispersive mixing elements — their sequence creates the internal process architecture, a major advantage of twin-screw extrusion.
Single-Screw or Twin-Screw Extruder?
Single-Screw Extruder
Efficient, robust continuous processing for conveying, compression, pumping, forming, pressure generation, stable formulations, pellet production, and selected food or polymer processing — relatively straightforward operation, robust mechanical design, high capacity, lower complexity, excellent process stability.
Twin-Screw Extruder
Considerably greater control over mixing, shear, residence time and ingredient incorporation. Valuable for multiple ingredients, precise mixing, difficult formulations, higher shear, liquid/steam injection, side feeding, reactive processing, and vacuum venting.
Co-Rotating Twin-Screw Extruders — both screws rotate in the same direction, widely used for intensive mixing, compounding, distributive and dispersive mixing, devolatilization and reactive extrusion. The intermeshing screws create substantial surface renewal and material exchange, making this technology especially useful for advanced food, pharmaceutical, polymer and specialty material applications.
Multiple unit operations can occur continuously inside a single machine:
Feeding → Conveying → Mixing → Hydration → Heating → Cooking → Reaction → Compression → Venting → Devolatilization → Forming
Cold Forming & Cooking Extrusion
Cold Forming Extrusion
For material already mixed and conditioned, primarily requiring compression, densification, forming or shaping — food products, snack components, cereal products, confectionery, pet treats, and formed compounds.
Cooking Extrusion
Mechanical energy, thermal energy, moisture, pressure, shear and residence time transform starch structure, proteins, texture, density, expansion and digestibility — designed for food and feed formulations.
Food Extruders
Expanded snacks, cereal products, protein products, textured proteins, pet treats, meat analogues, functional foods, instantized ingredients, and specialty foods. Food extrusion is highly dependent on the interaction between formulation (protein, starch, fat, fibre, moisture) and process conditions (barrel temperature, screw speed, die pressure, shear, residence time).
Snack Food Extrusion
A conditioned formulation enters the extruder; heat, moisture, pressure and shear modify the product structure, and the sudden pressure drop at the die can create rapid expansion. Final characteristics — expansion, density, crispness, cell structure, texture, colour and shape — are controlled through formulation, moisture, screw geometry, temperature profile, die configuration, cutting speed and downstream drying.
Textured Protein & Meat Analogue Extrusion
Twin-screw extrusion structures proteins into fibrous or meat-like textures — textured vegetable protein, plant-based proteins, meat analogues, protein crisps, and high-protein snacks. Internal screw configuration controls the mixing, hydration, temperature and shear conditions that influence protein alignment and final structure.
Pet Food & Animal Feed
Dry pet food, aquatic feed, animal feed, nutritional pellets, treats, and functional feed — combining mixing, cooking, sterilization, shaping, density control and pellet formation.
Pharmaceutical & Hot-Melt Extrusion
Hot-melt extrusion, continuous formulation, polymer-active blending, solid-dispersion processing, controlled-release systems, and pharmaceutical granulation. Twin-screw extrusion provides particularly strong process control since material is mixed, heated and transported continuously through multiple controlled zones — also used in polymers, specialty chemicals and advanced formulations.
Polymer Compounding
Compounding, masterbatch, additives, pigments, fillers, reinforcing agents, stabilizers, flame retardants, plasticizers, fibres, and mineral-loaded polymers — twin-screw extrusion allows additives to be introduced at different locations along the barrel and mixed under controlled shear and temperature.
Process Control
Mixing in an Extruder
Distributive Mixing
Spreads ingredients throughout the material without necessarily reducing particle or droplet size.
Dispersive Mixing
Applies sufficient stress to break agglomerates, droplets, particles or additive clusters.
Different screw elements can be selected to create the required balance between the two.
Residence Time & Specific Mechanical Energy
Residence time — how long material remains inside the process — influences cooking, reaction, melting, hydration, thermal exposure, devolatilization and final quality, and is shaped by screw speed, geometry, fill level, throughput and process pressure. Specific Mechanical Energy (SME) — the mechanical energy applied per unit mass — influences cooking, protein transformation, starch gelatinization, melt quality, texture and product expansion, tied to the relationship between motor torque, screw speed and throughput.
Shear & Temperature Control
Shear is essential but more isn’t always better — excessive shear causes overheating, molecular degradation and undesirable texture; insufficient shear causes inadequate mixing and incomplete melting. FuXion designs the required shear profile rather than simply maximising intensity. Multiple independently controlled barrel zones (electric, fluid, water, oil or air) create a controlled thermal profile through the process.
Moisture, Liquid Addition & Side Feeding
Water, steam, oils and binders can be injected to control moisture, cooking, viscosity, texture, reaction and expansion, via metering pumps, flow meters, gravimetric control and recipe systems. Twin-screw extruders can incorporate downstream side feeders to introduce fibres, fillers, fragile additives, heat-sensitive ingredients or minerals after the primary formulation has entered — preventing unnecessary residence time or shear exposure.
Venting, Devolatilization & Vacuum Extrusion
Extrusion can remove moisture, air, solvents, monomers and reaction by-products through atmospheric vents or vacuum venting zones, with the screws continuously exposing new material surface as product moves through the vented section. Where greater volatile removal is required, vacuum extrusion (vacuum ports, vapour separators, condensers, receivers, vacuum pumps) reduces partial pressure to increase removal of moisture, solvent, entrained air and volatile compounds.
Die Engineering & Pelletizing
The die determines the geometry of material as it exits the extruder, influencing pressure, velocity, expansion, product shape, strand size, pellet diameter and texture. FuXion systems can be engineered around application-specific dies for strands, pellets, profiles, sheets, tubes, expanded products and custom geometries.
Strand Pelletizing
Material exits through a multi-hole die as continuous strands, then cooled, stabilised, conveyed, cut, screened and transferred to downstream storage or packaging.
Face-Cut Pelletizing
Cuts material immediately as it exits the die — can create compact pelletizing systems, advantageous for selected formulations.
Complete Extrusion Lines
A FuXion extruder can be supplied standalone or as part of a complete processing system:
Receiving → Storage → Conveying → Dosing → Pre-Mixing → Conditioning → Extrusion → Die Forming → Cutting → Cooling → Drying → Screening → Inspection → Filling → Packaging
Ingredient Handling, Pre-Mixing & Milling Before the Extruder
Extruder performance begins before material reaches the screw — inconsistent feeding produces inconsistent extrusion. Through AIS Automated Ingredient Systems, Proc-X can integrate bulk bag unloading, silos, pneumatic conveying, screw and loss-in-weight feeders, and micro/macro ingredient dosing. Through QuantumX, ribbon, paddle, ploughshare, high-shear and vacuum mixers can pre-blend formulations to improve ingredient uniformity, feeder stability and extruder consistency. Through DP Mills, upstream milling and size-reduction ensures the particle size, powder flow and hydration behaviour the extrusion process needs.
Drying, Inspection & Packaging After Extrusion
Downstream drying can be engineered around final moisture, product dimensions, thermal sensitivity and required cooling conditions. From there, extrusion lines can continue through metal detection, checkweighing, filling, bagging, container filling, conveying, labeling and end-of-line packaging — a single integrated architecture from raw ingredients to finished product.

Engineering the Correct Industrial Extruder
An industrial extruder should not be selected from motor size or screw diameter alone. Proper selection begins with understanding your material (formulation, particle size, bulk density, moisture, viscosity, melt behaviour), production requirement (throughput, product shape, target density and moisture), process requirement (cold forming, cooking, compounding, devolatilization, pelletizing), thermal and mechanical requirements, and downstream requirement (die, cutter, pelletizer, dryer, screener, inspection, packaging). Only after these variables are understood should the screw, barrel and drive configuration be finalised.
